Types of Welding Inspections

IPS Civil have over 27 years of experience and expertise in HDPE welding including the monitoring and inspection of butt welding, electrofusion welding and extrusion welding.

Butt Welding Electrofusion (EF) Welding Extrusion Welding

Butt welding inspections

Butt welding is a process used to permanently join two pieces of polyethylene (PE) pipe by heating and fusing the ends together. The pipes are securely positioned in a specialized butt-welding machine, where the fusion process creates a seamless joint when performed correctly.

At IPS Civil, our comprehensive butt-welding inspections ensure the strength, integrity, and long-term performance of these welded joints. Our focus is to confirm both the accuracy of the welding process, and the competency of the welders involved, ensuring compliance with industry standards.

When inspecting a completed HDPE 100 butt weld, the following defects should be carefully checked to ensure a high-quality weld that meets standards.

  1. Irregular Bead Formation: Uneven Beads, Cold Weld (Lack of Fusion), Excessive Bead Size
  2. Misalignment: Angular Misalignment, Radial Misalignment.
  3. Contamination: Dirt or Debris, Oxidation
  4. Lack of Fusion or Cold Welds: Inadequate Heat Soak, Poor Pressure Control
  5. Overheating: Deformed bead surfaces, Bead Shrinkage
  6. Voids or Bubbles: Air Pockets
  7. Cracking: Bead Cracks, Root Cracks
  8. Incorrect Bead Profile: Flat Bead, Sharp or Undercut Bead
  9. Pipe Wall Thinning or Distortion: Wall Reduction, Ovality
  10. Weld Inspection Methods: Visual Inspection, Bead Removal Testing, Destructive Testing (Tensile Testing), Non-Destructive Testing (NDT): Ultrasonic testing or similar for internal defects, detailed reporting.

Electrofusion (EF) welding inspections

Electrofusion welding of HDPE (High-Density Polyethylene) pipe is a method used to join HDPE pipes and fittings using a specialized coupler with embedded electrical resistive wire. The process involves running an electric current through the resistive wire within the coupler, generating heat that melts both the inner surface of the coupler and the outer surface of the HDPE pipe. As the materials cool, they fuse together, forming a strong, homogeneous, and leak-proof joint.

  5. Alignment and Clamping (Pre-Weld): Clamping tool, depth marking, stress on pipe/fcoupler
  6. Fusion Process Control (During Welding): Correct barcode, process completion, fusion indicators, welding parameters
  7. Cooling Phase (Post-Weld): Joints remained clamped, cooling time

Weld Failure Inspection

IPS Civil Ltd. specializes in identifying the root causes of joint failures in high-density polyethylene (HDPE) systems. When a failure occurs, prompt inspection is critical to preserve evidence and determine the cause. Our team ensures a rapid response to thoroughly assess the joint and prevent recurrence.

Our inspectors will review the project’s welding history, verifying whether proper parameters, such as temperature, pressure, and cooling times, were followed. We also assess environmental factors, including site conditions and material compatibility, ensuring that all components used meet industry standards.

A detailed visual inspection will be performed to identify surface defects such as cracks, voids, misalignment, or deformation. To detect hidden flaws, we utilize non-destructive testing (NDT) methods, including spark testing for extrusion welds, decohesion testing for electrofusion welds, and tensile testing for butt welds, ensuring a comprehensive analysis of the joint’s integrity.

Following the inspection, IPS Civil provides a detailed failure analysis report outlining the root cause, supported by photographic evidence, testing results, and a full review of operator certifications and equipment calibration. Clear corrective actions will be recommended to prevent similar failures in future projects.

Frequently Asked Questions

At IPS Civil Ltd. weld inspection begins before welding commences to ensure quality from start to finish. Our inspectors discretely monitor the welding setup, verifying equipment calibration, maintenance records, and adherence to all critical welding parameters.

After the welding process, a comprehensive post-weld inspection is conducted to verify the integrity of each individual weld. The inspection also covers weld dimensions, bead consistency, and overall appearance to ensure full compliance with project specifications and industry standards.

To identify subsurface defects, IPS Civil employs testing techniques suited to each welding method:

  • Extrusion Welding: Spark testing to detect pinholes and micro-cracks.
  • Electrofusion Welding: Decoherence testing to evaluate fusion quality.
  • Butt Welding: Tensile testing to measure joint strength and mechanical integrity.

Every weld is carefully documented, ensuring full compliance with industry standards and delivering reliable, high-performance joints capable of withstanding operational pressures and environmental stresses.

If an HDPE weld inspection fails, it is essential to take immediate action to protect the integrity of your system. IPS Civil Ltd. will provide a detailed review of the inspection report, explaining the root cause of the failure.

To identify the root cause, an IPS Civil Consultant will work closely with your welding team or contractor to assess the entire process, including pipe handling and storage, surface preparation, welding parameters, and equipment. We ensure a complete evaluation to identify any issues that may have led to joint failure.

The corrective actions required will depend on the severity of the defect and the type of welding being inspected. Once the corrective measures are completed, IPS Civil will perform a follow-up inspection, which may involve visual checks and testing.

By addressing the root cause and ensuring proper corrective actions are taken, IPS Civil Ltd. guarantees the long-term reliability of your HDPE system while maintaining full compliance with project specifications and industry standards.
